PUMPEN, KOMPRESSOREN UND ARMATUREN Speichersystems für das Stromnetz verwendet werden, das erneuerbare Quellen wie Wind und Sonne so billig und leicht verfügbar macht wie Erdgas-Kraftwerke. Keine Frage: Die Herstellung von Pumpen für Hochtemperaturanwendungen macht eine sehr gute Abstimmung zwischen Werkstoff, Konstruktion und intelligenter Anlagentechnik notwendig. Der Einsatz lohnt sich aber: Solarenergie hat als erneuerbare und saubere Energiequelle großes Potenzial, betont auch der Pumpenhersteller Sulzer. Der weltweite Energiebedarf steige kontinuierlich an, während herkömmliche Energiequellen knapper würden und ökologische Bedenken zunähmen. Retrofit macht schneller fit Erosionskorrosion ist ein Werkstoffabtrag infolge von mechanischem Oberflächenabtrag (Erosion) und Korrosion, wobei die Korrosion durch Zerstörung von Schutzschichten als Folge der Erosion ausgelöst wird. Beim Unternehmen SICcast Mineralguß beschreibt man diese Erscheinung als Kombination aus einem chemischen und abrasiven Angriff durch Medien, die sowohl mit Feststoffen als auch mit Säuren bzw. Laugen belastet sind. Dazu empfiehlt der Hersteller einen Werkstoff, der aus einer Kombination aus 82 % SiC und 18 % Epoxidharz besteht. Dieser Werkstoff ist (fast) so hart wie Diamant, unempfindlich gegenüber Korrosion, antimagnetisch, extrem beständig gegen Abrasion sowie temperaturschock- und stoßunempfindlich. Die Bauteile werden im Mineralgussverfahren geformt und erhalten ihre Belastbarkeit durch das Heißhärten. Abschließend erfolgt die mechanische Bearbeitung der Anschlusspassungen mit Diamantwerkzeugen. Mit diesem Eigenschaftsprofil ist der Gusswerkstoff ein hochresistentes Material für alle medienberührten Bauteile von Pumpen (Gehäuse, Laufräder, Schleißwände und Gehäusedeckel), die bei korrosiven und abrasiven Fördermedien extremen Beanspruchungen ausgesetzt sind. Bekannte Anwender sind Düchting Pumpen und Klaus Union. Wird der Werkstoff beim Re-engineering (Beschichtung) bspw. von Laufrädern eingesetzt, fällt nur etwa 1/3 der Neukosten an. Ersatzteile im 3-D-Druck Wann wird der 3-D-Druck den Ersatzteilmarkt revolutionieren? Das kann nicht mehr lange dauern, weil derzeit auch Metall-Drucker an Bedeutung gewinnen: Dabei schmilzt ein Laser vorgezeichnete Stellen in einer feinen Schicht aus pulverisiertem Metall. Diese Stellen härten nach dem Kontakt mit dem Laser aus, darauf kommt eine weitere Schicht Metallpulver, die wieder mit dem Laser geschmolzen wird und danach aushärtet. Dieser Vorgang wiederholt sich so oft, bis die gehärteten Stellen die gewünschte Form angenommen haben. Warum sollte es nicht möglich sein, bspw. das Laufrad einer Kreiselpumpe oder Düsen einer Kolbenpumpe auf diese Weise zu revitalisieren? Wie die 3-D-Technologie weitergedacht werden kann, das zeigen die Land- und Baumaschinenhersteller Caterpillar und John Deere mit dem „Cloud Producing“. Die Idee: sie speichern die Daten der Ersatzteile in einer Datenbank, auf die jeder Befugte überall auf der Welt zugreifen kann. Benötigt eine Werkstatt also irgendwo auf dem Globus ein Ersatzteil, kann sie die Daten herunterladen und die Komponenten vor Ort drucken. Pumpenhersteller KSB sieht sich in Sachen 3-D-Druck in einer branchenweit führenden Position und erwartet eine gewaltige Kostenersparnis, die sich derzeit aber noch nicht quantifizieren lasse. Dies sei erst möglich, wenn die Produkte entsprechend umkonstruiert seien – dann sinke der Materialverbrauch, auch seien weniger Bearbeitungsschritte nötig. Aktuell setzt das Unternehmen den 3-D-Druck hauptsächlich im Forschungsstadium, zum Teil aber auch bereits in der Produktion ein. Beispielsweise dann, ceramic materials. It is however well worth the effort. Solar power is a clean, renewable energy source which has great potential, claims pump manufacturer Sulzer. Worldwide energy demand continues to rise, but conventional energy sources are being depleted and their impact on the environment is causing increasing concern. Retrofits save time and money Erosion corrosion is the removal of material due to mechanical stress (erosion) and corrosion. Destruction of protective layers as a result of erosion exposes the surface to corrosion. The company SICcast Mineralguß describes this phenomenon as a combination of chemical and abrasive attack by media which contain solids as well as acids and alkalies. The manufacturer recommends a material made of 82 % SiC and 18 % epoxy resin. The material is (nearly) as hard as diamond, not susceptible to corrosion, anti-magnetic and extremely resistant to abrasion, temperature and shock. The parts are molded in a mineral casting process and then heat hardened to give them their strength and endurance. The fits are subsequently machined with diamond tools. Given its characteristics profile, the high-resistance cast material is suitable for all wetted pump parts (casings, impellers, wear plates, casing covers) which are exposed to extreme stress caused by corrosive and abrasive media. Düchting Pumpen and Klaus Union are well-known users. If the material is used for re-engineering (coating) of parts like impellers, the cost is only 1/3 that of a new part. 3D printing for spare parts When will 3D printing revolutionize the spare parts market? It will probably happen sooner rather than later due to the increasing popularity of metal printing. A laser selectively melts areas in a fine layer of pulverized metal. These areas harden following contact with the laser. Then another layer of metal powder is deposited which again is melted with the laser and subsequently hardens. The process is repeated until the hardened areas have the desired shape. So why should it not be possible to use this technique, for example, to revitalize the impeller in a centrifugal pump or piston pump nozzles? The „cloud producing“ concept developed by agricultural and construction machinery manufacturers Caterpillar and John Deere indicate a possible future direction of 3D technology. The idea is to store spare parts data in a database which any authorized user anywhere in the world can access. If a service center anywhere around the globe needs a spare part, it can download the data and print the part locally. KSB sees itself as the industry leader in 3D printing and expects to achieve massive cost savings which however are not possible to quantify at this point in time. This will only be possible after the products have been re-designed. When that happens, material consumption will decrease and fewer steps will be needed in the production process. At the present time, the company uses 3D printing mainly at the research stage but some 3D printing takes place in production. Der Service spielt im Maschinenbau eine immens wichtige Rolle – so ist es für viele Pumpenanbieter ein klar definiertes Ziel, den Bereich Servicedienstleistungen und Ersatzteile weiter zu verstärken. Bei großen Herstellern liegt der Aftermarket-Anteil am Gesamtumsatz inzwischen bei 30–35 %. Safety & Security Bei aller Euphorie in Sachen Digitale Transformation: Die Security darf nicht vernachlässigt werden. Kürzlich griff ein Hacker über das Internet auf die Steuerungssysteme der Abwasserpumpen einer deutschen Großstadt zu. Glück gehabt: die Pumpen-Steuerung stürzte dabei ab. Die BASF hält die Risiken durch Cyber-Kriminalität dagegen für beherrschbar: Die Anlagensteuerung sei nicht mit dem Internet verbunden. Zusammen mit Bayer, VW und der Allianz hat der Ludwigshafener Chemiegigant bereits 2015 die DCSO (Deutsche Cyber-Sicherheitsorganisation) in Berlin zum Schutz vor Internet-Kriminalität gegründet. Diese bündelt Informationen, Wissen, Best Practices und operative Schlagkraft deutscher Top-Unternehmen und stellt sie allen Teilnehmern zur Verfügung. Die Namur hat das Konzept der NOA (Namur Open Architecture) vorgestellt. Diese soll den sicheren Zugriff auf Daten für Überwachungslösungen ermöglichen, ohne die Verfügbarkeit und Sicherheit des Bestands zu gefährden. Die Idee: Daten der bisherigen Kern-Automatisierungswelt durch offene Schnittstellen wie bspw. OPC UA in die Systemwelt für Monitoring- und Optimierungsaufgaben zu exportieren und dabei die Kernautomatisierung weitgehend unverändert zu belassen. Alternativ kann über einen zweiten Kommunikationskanal direkt auf die bestehenden Feldgeräte zugegriffen werden. Fazit: In der Prozessindustrie wachsen die Anforderungen an Flexibilität, individuelleren Produkten und schnellerer Produkteinführungszeiten. Wie der einzelne Hersteller einer Pumpe oder der Anbieter von Vakuumtechnik bzw. von Kompressoren alle Forderungen zugleich unter einen Hut bringt, bleibt zunächst einmal ihm überlassen. Nur sollte der Lösungsansatz nicht allzu exotisch sein. Anwender in der chemischen und noch stärker in der pharmazeutischen Industrie sind bei der Auswahl zentral wichtiger Komponenten – und dazu zählen Pumpen und Kompressoren auf jeden Fall – eher konservativ. Praxisbewährte Referenzen sind ihnen wichtiger als abstrakte Möglichkeiten. Service is becoming an increasingly important factor in the machinery manufacturing industry. Many pump suppliers clearly intend to expand their service and spare parts business. Large manufacturers generate 30–35 % of turnover in the aftersales market. Safety & Security Despite all of the euphoria about the digital transformation, security must not be neglected. A hacker recently gained access to the system which controls the waste water pumps in a large German city. Fortunately, the control system crashed. BASF is convinced that the risk posed by cyber criminals is manageable. The system controller is not connected to the Internet. In 2015 together with Bayer, VW and Allianz, BASF founded DCSO (German Cyber Security Organization) in Berlin to protect against Internet crime. The organization is a repository of information, knowledge, best practice and operational effectiveness at top German companies and makes this expertise available to members. Namur has introduced the NOA (Namur Open Architecture) concept. Its purpose is to provide secure access to data for monitoring solutions without putting equipment availability and safety at risk. The idea is to export data from the current core automation world via open interfaces such as OPC UA to the systems world for monitoring and optimization tasks and leave core automation largely unchanged. Alternatively, existing field devices can be accessed directly using a second communications channel. Summary: The need for flexibility, a higher level of product customization and faster product introduction continues to grow in the process industry. How pump and vacuum equipment manufacturers reconcile all of these demands remains at least for the time being something which the companies have to deal with on their own. Exotic solutions are probably not the best choice. Users in the chemical industry and particularly in the pharmaceutical industry tend to make conservative choices when they select equipment that plays a central role in the process such as pumps and compressors. A proven track record is more assuring than abstract claims.
